it would be possible to hit 200hp on standard internals...but for how long i aint too sure...
i would recommend getting low comp pistons or atleast Calibra turbo pistons for 7.8:1 CR and 200hp will be a doddle!
If you insist on running a stock engine...i would say run a T3 turbo or a standard FRS turbo (GT25?) and get the biggest intercooler you can find to help keep the ACT's down to help stop det...run OFAB on nice injectors (you can run upto 400cc injectors on OFAB) and get it mapped by someone (like Stu) who knows exactly what they are doing

and t25 what boost do i run with that ?

and measure in at 86mm as the zetec block is 84.8

so it be safe to run 200-330 bhp with those pistons on std rods

boost figures cannot just be given...too many factors...ACT's, fuel type, CR, turbo, spark plugs, etc etc but i would say 15-20psi would even be achievable if calibra pistons are used....but its down to your mapper!
the mondeo inlet is the plastic one right? black one? if so it should be ok but i would HIGHLY recommend the RS1800 manifold as 330hp is ok for that manifold on a T34!
yep use ARP bolts and you should be ok...the safe limit for the rods is deemed around 280-290hp
c20let pistons best place is vauxhall forums or ebay or something...not sure if they are available from MAHLE anymore?
what cams have you got? pulleys you can use...the standard head will flow 330hp no problem so i wouldnt go through the expense of getting a modified head etc....the valve train may become an issue dependant on how hard you want to rev the car...
you will need a management swap unfortunately no matter which way you look...need something mappable....OFAB, MS, Gotech, etc etc are all good choices...
regards to mapping...Ahmed Bayjoo can also work his magic...

i have known the rods to see 300hp without any problems...its down to the mapping IMO and if its done right there shouldnt be any problems...any more than 300hp i would think is walking over troubled water...just to be on the safe side, i would have the rods (if you have to stick to standard rods) shot peened or cryogenically frozen to increase their strength

standard box will be fine with that power if its in good condition...might wanna consider a strip down and rebuild plus a Quaife ATB diff

ofab is the rs turbo stuff and that will link up with the std mondeo sensors and std inlet manifold etc ?
also how much would the mangement cost and how easy is it to fit and wire in also what happens with the std mondeo loom and ecu do i keep them there and splice into that or not will need a guide dont want to fuk up a £400 loom lol
also with ofab manifold can i run closed loop lamda control etc ?

as for exhaust a custom one with 2.5 ins or 3ins straight through or a piper one with same diameter pipe
will it be ok to run a highflow cat to ?
simpson racing where is that ? (you got a website addy ?)
so the block needs a oil return welded in and possibly new breather port depending on what exhaust manifold you use
how hard is it to have the oil return put into the std block and can a engine builder/maching shop do this ?
also will i need to fit the breather pipe in or not if iam running rs focus std manifold
