I align the 2 markings up tdc but when i rotate it by hand the crankshaft pulley ends up a couple of notchs out.

Hi, have you rotated it twice over by hand? And also put a long screw driver or something similar down no1 bore and turn engine over by hand untill piston at top of its stroke and then try timing it again then.

Have you changed anything. The 1.8 cvh bottom pulley or cam pulley has a different number of teeth the the 1.6 can't remember which one tho.

If you have a new cam pulley check it against the old one. And if it's adjustable make sure everything is tight.

Its just the cam thats new , same pulley. Also when no1 is tdc no2 and 3 are down and 4 is up - sure thats right?.
I am going to try lining the cam bang on and the crank 2 notchs out left then right - see if after my 2 spins by hand it still lines up? totally stumped why its not lining back up.

Is it defo the right cam? I'd be tempted to line it up against the old one to see.

Did you fit the woodruff key into the new camshaft?

Sounds... wrong?

What did you do? And what parts did you change? As usually all parts on the CVH are interchangeable the risk of using a "wrong" belt or camshaft pulley is down to zero. And changing/putting on the cambelt on a CVH is nearly an idiot proof job.

So the only two things I could think of are

1. camshaft woodruff key fell out, camshaft won't turn as much as the camshaft pulley does
2. crankshaft woodruff key fell out, engine turns fine but the marking on the crankshaft pulley won't line up after the engine was rotated because the pulley is moving not as much (ore more) as the crankshaft.

Camshaft would probably not move at all, but as the crankshaft (pulley) and the camshaft pulley are linked together by the cambelt, the markings will line up nicely all the time.

So go for No. 2!
