Default fuel pump issues on a s2 -now its wierd

i have melted a fuel pump relay, replaced with a new-un, and it still doesnt work. i can hear the relay clicking, but she doesnt prime. if i bridge the connections with a wire, the pump works...

the connector is getting hot aswell, when running for 5 mins or so.

i know its prob the fuel pump drawing too much current (what should it be so i can test?)

any ideas why it still doesnt work with the new relay (even though i can hear it clicking), but works when bridged?

could it be that someone before has bodged and taken a live feed from it? i cant see any tampering though...

i found that the INJ fuse had blown, but now the following happens...

if i use the melted relay, the relays electromagnet contact thingy closes when cranking, but doesnt prime (even though contacts are closed)

if i use the new relay, she doesnt close when cranking, but does prime if you close the contact by hand

how can i test the relays using a multimeter?

Eh?

How can that be happening!?!

if i use the melted relay, the relays electromagnet contact thingy closes when cranking, but doesnt prime (even though contacts are closed)
That suggests that the pulses from the coil and the related circuits ARE working perfectly but the circuit through the contacts is open.

if i use the new relay, she doesnt close when cranking, but does prime if you close the contact by hand
Where as that suggests that the pulses from the coil and related circuits are NOT working and the circuit through the contact is working correctly!

When my INJ fuse kept blowing, the actual wiring that connects to the fuel pump was shorting, have a look see if the wiring is damaged in any way

As far as the pump current draw goes, I would estimate around 14 amp on full chat. The relay itself is only rated at around 16 amp IIRC...

Years ago on my S2 I added a second relay in parallel so each relay is only seeing half the current draw of the fuel pump. I did that after me and all me mates went to Southend on a particularly sunny summer sunday. As usual the traffic was chocka down the seafront and the realy threw a spack. The only way to keep the car running was to take the cover off the relay and hold the contacts shut with me fingers. My fingers almost melted off cos the relay was so damn hot!
