At a guess I would say the headgasket is letting go which is pressurising the cooling system.
Felpro are shite!!! the best CVH gasket is the standard Ford or Payern, ZVH may be slightly different but I'm sure one of the boys can and will advise soon for you

try a rad cap (header tank) just to be 100% sure the cooling system is ment to pressurized some times a weak cap can be the problem. whats the temps like when it lets go??

Don't run without the stat for a long period of time, it's there to CONTROL cylinder head temperatures (cht's) which is important for many reasons

You can't use a Ford/Payen gasket if it's a '2.1' as the bores are too big. You can on the 1.8 though. I'd have the head welded up and use a Focus RS gasket like I do. They come in 3 thicknesses aswell depending on how much your heads been skimmed.
