Is it a new or secondhand power steering pump you are trying to fit? I am pretty certain there are always 2 washers on the banjo bolt to make sure it seals properly. I replaced mine on my 2wd Saff and it had the 2 washers. It makes me wonder if it is the correct pump for your 2wd ? There should be enough thread on the banjo bolt to tighten it up with the 2 washers on it.

Surely if it is a genuine Ford 2wd power steering pump that timsrs has bought the banjo bolt and 2 sealing washers should be the right ones?

No it’s not worth draining the system
i will take the bolt to a hydraulic place and see what they say
the dowty washers I got were I think on the thick side so this could be the issue

Part numbers and thickness for washers in the screen shots. Might be worth asking at Ford to make sure you get the right parts.

I went to one of the largest Official Ford Spares places in Hampshire about 6 months ago to get some parts I had ordered for a non RS car for a guy in the US which had to be sourced from Ford Germany and sent over and while I was there I asked the guy who was in charge did they still have any new old stock parts for my 2wd Saff. He laughed and called out to his mates on other desks" this bloke wants to know if we have any parts for his 2wd Saff". They all laughed as well which was a bit embarrassing for me and then he turned his big computer screen around and showed me what came up, "Zero parts available, try owners clubs" The power steering banjo bolt and washers may be the same for a non RS Cosworth but if they are specific to a 2wd Saff I reckon he will be lucky to get any from any Ford dealers!!

My local Ford dealership used to have access to the EDIX system that will search world wide and found me parts all over Europe - most of the time I had to deal with European dealers directly using google translate!

Now they do not have it, but gave me the name of a company that does and last time I called them they were helpful even though they couldn't find any of the bits I wanted!

Banjo bolt shaft has a total length of 26mm thats the cylindrical part including the thread but not including the thickness of the bolt head, (if that makes sense)

the smooth part of the banjo shaft with the holes in it is 18mm so the rest of the 25.5mm is thread

both washers are 2mm thick

power steering rack to pump feed (the metal part that the banjo bolt goes through is 16m thick)

so that’s literally only 5 to 6mm of thread that screws into the pump, all the parts I’ve measured are all original ford from the 2wd sapph

It was handy that you had the bits to get accurate measurements for him, should give him all the information he needs, well done.
