For what little its worth, my view is this:
i think the diff bearings were worn (itsdone about 30K miles with 500bhp or so hasnt it doug?)
This allowed excessive movement
Shock loads occurred as a result of that, and that is what broke the casing
Be interesting to hear from Bernie though, as im sure he knows far better than i do!

is the split casing a result of the teeth failing and causing it to explode due to law of something got to give if a 1/2" piece of b'stad hard gear goes though the crownwheel teeth, OR does the case crack due to the amount of torque which in turn unmeshes the teech and causes them to chew themselves to bits.? in short , what bit need beefing up , the casing or the internals...>?

Good question, anyone got an answer to this?

I've got a 909 ford thickwall casing front diff - Its a customer of mine not sure if he'd want to sell it just in case he ever goes back to 4x4 again.
I think he'd would consider an offer for it though
Pm me if your interested and I'll ask him.
Cheers

Your in the elite club with Kevin.
This is when a plate will help.
But a plate on a std casing is NO GOOD.
i run my 909 casing with a plate, and had no issue's on hundreds of 7500 rpm launches. even done it on grip shell.

diff
That is well and truly chewed, maybe its all that horse power that's being run through it
gutting but the joys of owning these cars imo outweighs the grief when they brake been there myself with 4x4 transmission problems,
Hope you get it sorted

From: Macclesfield - you'll never leave....!
which gets back to my question,, what actually failed, the casing or the internals, if it were new internals and bearings, could it be stress fatigue of the casing if this was an old casing,,?

there are peeps running 600-700bhp with std cases and aftermarket lids with no problems(dragracing low 10s) so i dont think the problem is in the quaife casing. You need a LSD, Plated or mechanical, anything that removes the small gears cause those will break and take everything else with them(plated is best when looking at performance and driveability)
If you are real serious i have a good solution for you, 7.5" front diff and custom pan, it needs special driveshafts and cross-shaft. also some modifications to crossmember to fit the diff, also shortened front propshaft. Costs a bit but not as the gabat Unit. Available plated or visco. PM me if interested. I use this on my GrpA rallycar, also used on hillclimb 600+bhp machines, never ever broken one unit made.
But i think a thicker std based case and a LSD+ good maintenance and right adjusted clearings will cope with 600bhp even more. Maintenance interwalls will of course be shorter than on a std car. MAKE sure to check diff bolts that it wont come loose! gabats style extra bolting frame helps also a lot to keep the std diff in place.
My opinion and experience..

Msport.
Thanks for the information..............thats all very cool stuff from Sweden
Mark 1,
The only update I have for now is that Bernie (CTS/Gearboxman) and Quaife are looking into my diff failure and will get back to me soon.
For now, I will stick with Quaife & Bernie as they have allways looked after me in the past with a good level of service & back-up.
I will prob get another Quaife thickwall case and use a 6mm or 8mm thick stainless steel strengthening plate.

UPDATE:
My "NEW" front diff is being built up by Bernie's (CTS) today
New thickwall case/CWP/bearings, peened & polished internals with laser cut high grade steel strengthening plate.......sorry no pics yet.
Anyway, here is a pic of the Christmas tree Bernie sent me a few days ago:
