Mk6 Escort 2.0 Zetec Turbo project pic heavy
This is my newly purchased Mk6 Escort. I used to own it 3 years ago and regrettably sold it, anyway i missed the car and put the feels about on selling pages on Facebook and a week later the owner contacted me and to my surprise he was willing to sell it. Happy days unfortunately it needs some loving. When i sold the car is was fitted with a 1.8 ZVH Turbo engine and was really fun to drive would spin in fourth in the dry. The car is now fitted with a 2.0 Zetec Turbo engine that needs a little loving. Only had the car back about 3 weeks and spent a fair chunk just redoing dodgy shortcuts wiring plumbing etc Every oil pipe was split or leaking NO crankcase breather was drilled into the block was the main issue top work fella and the turbo oil return wasn't even tapped just a air tool attachment pushed into a hole in the engine block Wiring was a fire waiting to happen to be honest so had to buy all new for the engine bay sensors etc
Looked a little rough around the edges but i'm gonna make it look presentable under the bonnet that's what i'm most bothered about. Coming along nicely now need to get it on the road for September and give my Sierra a years rest so it can have some much needed loving, i'll let the pics do the talking....

Front bumper is literally hacked to pieces and only 1 pozi screw each side holding it on. I've got everything to convert to a Mk5 but think i prefer the Mk6 tbh

I do love the RS Accessory rear bumper and skirts. The WRC will be going when i find a new tailgate that isn't rusty.
Nice little collection happening now. This pic makes me happy
First day first wash in a long time. Came up well still very much Radiant Red no pink
Nice big turbo, slight play in shaft but didn't smoke what so every so i'll see refit it see how it goes.
Running Beige injectors and Fiesta RS turbo management with a blue power chip.
Bit shady this more evidence of short cuts
Not much room for the radiator and the massive intercooler so some modifications will be made. Not happy with the rad being held on with tiny cable ties either
This was the turbo oil return as you can see leaking as it was just pushed in the block.
Vac pipes from the inlet manifold through a t piece to the boost gauge for some reason I've now routed the top van pipe straight to the boost gauge but unsure where these pipes go to with the one way valve on?? assuming something is missing where does this go on a Fiesta rs turbo??
Exposing the fire hazzard
Proppa breather plate bought from Burton Power, was a core plug in there fitted by previous owner but wanted this plate.
Sump off so i could clean up and drill for the turbo oil return.
Mk1 Focus RS pistons apparently.
Trying out the new wrinkle effect VHT paint. Came out perfect well happy with the finish.
Just a few of the new bits fitted
Crank case and turbo oil return fitments. I managed to drill and tap the sump but had to get someone in to drill the engine.pics below
Why the previous owner didn't drill the engine when it was out of the car is beyond me. If you block off a crank case breather it means you need another breather in a different position on the engine common sense really
I was getting impatient so had to fit a few bits to see what it looked like.
Here's the old sump i painted, drilled and tapped.

A big let down is having No power steering, incredibly heavy with the power rack still fitted so still looking for a manual rack. Anybody got one?
As you can see up the top all the wiring has all been gone through and i've wrapped every wire nice and tucked away nice and tidy. Just the rad fan to wire up correctly manually operated atm.
Here's the old random odd pipes couple are samco, Saab and RS turbo deserves better
I took a trip over to ASH Silcone (ap motorstore) and got a selection of pipes made up, 24 hours later here we are I will be going back in the future for more coolant hoses but this lot will do for now.
Quality highly recommend
I called this guy out to drill my engine for the crank case breather. Has to be on the front as i didn't fancy taking the engine out to drill a breather round the back so i just used the hole that was already there. As said this should have been doing by the previous owner prior to the engine being fitted
Not an ideal position because of the turbo and pipes etc but should be fine rooted upto the oil catch tank.
Oh the cheeky git was only at my house 10 minutes and charged me Ł60 to drill a hole and he ended up using my tap gutted. Atleast it's done now.
Been waiting for this moment for 2 weeks now i can fitting parts back on
Nice shiny sump with new gasket.
Quick paint of the block while everything was off.
Then it was time to put back together. Nice new heat wrap just waiting for more steel wraps to arrive. A good idea to heat wrap the down pipe as it's so close to the starter motor and never used to start with the old zvh when hot.
Horrible stuff this wrap is still itching
Ignore the starter cable, still got to fit the brand new one. Also heat wrapped the oil return pipe just incase bit tight for space at the front.
Getting there now. Maybe i shouldn't have painted the turbo letters red it'll do for now Looks a damn sight better than it did just 3 weeks ago.
These last few pics were taken today 10/08/16 was going well until it started pissing down. Back on it tomorrow hopefully get the engine bay sorted then move onto the body and see what it looks like under the rear of the car. Dreading looking i hope it's ok and doesn't need to much welding.
I was told it was only running 10 psi of boost so once i've run the engine in to make sure everything is ok, no leaks etc then it'll be upped to 14psi.
Can't wait to drive this car. I had a 300bhp Focus ST Asbo orange at the same time as this Escort 3 years ago and the zvh Escort would have pissed all over the Focus was a dangerous but brilliant experience driving it but hopefully it's even better with the Zetec turbo think it has an LSD now too

The problem with drilling and tapping that hole on the block is that there were already threads in there for the crankshaft locking tool, in case you need to time it up again.
You'll probably be able to get the tool to sit in there straight somehow I suppose.
Hadn't thought about using it for a breather, interesting.

My mate got it from Blackburn or Burnley I forget now, it was still zvh, he had skirts painted, head gasket went, put another head on, turbo started smoking steering rack was leaking really bad so he sold it to another lad from Blackpool who I'm led to believe sorted a lot of issues, dunno who did the Blacktop conversion but some of the methods used look a bit questionable.

Great project and it will look loads better when you lose the rear spoiler!! (No offence intended!) Love the wrinkle engine cover too.

Bit more work done on the car fired up straight away and got the front end back together an the radiator supported better much more clearance now. The new boost pipes were a right faff getting them to fit correctly. Nice big Airtec intercooler has no option but to be on show loving the look anyway. All i want from this car is a mean looking front end and some turbo noises which i'm pleased to say this car now has
Couple of issues when running though. First is when the idle speed control valve is plugged in the engine idles at 2000rpm? Unplugged idles fine.
Second is the 2 vac pipes on the rs turbo manifold that have the one way valve on the end where the bloody hell is it supposed to connect to?
Tight fit very busy little area with not much room but managed to sort it

like this alot, on my zetec turbo i took the t-peice of the hose on the inlet manifold and just looped the 2 sides together works fine, also you might want to think about securing your crossover pipe as mine used to pop off the throttle body under boost, i drilled two holes in the cam cover and put some long bolts through

Engine is now fairly complete so had a look over the car for the first time. Regret that decision big time. Rust rust and more rust inner sills and rear chassis legs before the beam bolts up right to back of the car Bit beyond what i'm capable of welding. Looks like the car won't be ready for September. Fook me the steering is heavy literally got the swing on the wheel just maneuvering round the garden.The plan was to use this and bring my Sierra off the road for some loving.

After failing to find a welder willing to do the job i have decided to give it a go myself. Bad idea
Dropped the bloody tank and got covered in fuel i under estimated how heavy half a tank was.
Just And yes a baby's dummy in the inner sill behind a spongy bodge repair?

The mk6 is now road legal MOT'd today and runs very well. Only running 8psi according to the boost gauge soon be 14psi which should be fun
Only down side is the clutch is knackered slips really bad when cold and the sounds terrible.
First drive to work and had to pull over clutch issues. No power steering but still able to drive it with ease. Apart from that the engine runs good.
Can anyone recommend what clutch to use?

Huge improvement from when you bought it, nice work. Think I'd want to strengthen that front panel a bit if it was mine though I must say.
Rust in all the usual MK6 places by the looks of it! Great turnaround though. As someone said above, see if electric PAS can be made to work if you can't fit a pump in. I had an Orion years ago with no PAS and 17s and it was awful

Clutch let go after just 70 mile. Release bearing shat itself no wonder it was slipping a shit brand standard clutch was fitted. Need advice on a new clutch, can't seem to find a suitable replacement.

What size flywheel are you running? If it's a 1.8 zebec, then 220mm clutch. I would go AP organic. If it's 240mm, just get a standard Mk1 FRS AP clutch.
What's the box? Is it an early MTX75 rod shift or is it IB5?

It's a 1.8 standard zetec flywheel with 220mm clutch plate
Found out earlier that the 220mm Fiesta rs turbo clutch plate should work but still need to find an uprated pressure plate. I'm guessing it's the same gearbox that came in the car it's a 1.8 Si model?

I would be tempted to try a standard luk rs turbo pressure plate with a paddle disc/friction plate.

Yeah it should fit fine, I presume you are using a 1.8 focus flywheel or a cvh efi flywheel.
My zetec turbo uses a cvh efi flywheel with a erst luk pressure plate and a alcon 6 paddle friction plate, copes pretty well at 247bhp@14psi

I know its a 1.8 Zetec flywheel. The clutch dimensions are the same so are the splines just need someone to say YES it will fit. Sent out a couple of emails today and phone around to find out but know seems to know the answer. Might just give it a try

Took a while searching for a new clutch kit but found one in the end. Got a kit made up from CG Motorsport in Leeds even made me a release bearing to match. Ł340 in total with a 3 day turnaround. When the turbo was off i also adjusted the actuator, maybe a little too much 16psi!! oops. fook me she flies now though defo turn it down tomorrow to around 12psi to be safe. Clutch copes really well now puts the power down and no slippage money well spent although will take a while to get used to as it's really heavy duty pressure plate. Will be going on a run tomorrow hoping for no more breakdowns finger crossed. Also give the paint a good mop and polish session to restore the colour a little
