COMMON FAULTS
Water Pumps
The water pump fitted to the V6 Duratec has a plastic impeller. Over time the plastic becomes brittle and breaks resulting in poor circulation and failure. When this occurs the engine over heats and if it is not spotted quickly results in blown head gaskets. (A very expensive repair!) In order to prevent this you should change your water pump for an after market unit with metal impellers.
Lack of power at high revs - Secondaries not opening or malfunctioning
This is normally due to the inlet manifold runner control system becoming faulty (IMRC). The symptons are lack of torque at 4000rpm onwards, no boost of acceleration and an increase in engine noise. It is usually caused by faulty electronic components and the only real fix is to replace the unit at a cost of approximately £120.00. Due to the placement of the unit it soaks up heat and results in self destruction. Apparently Ford relocated the unit on Mk3's.
Moosing
This is a very loud honking noise that comes from the intake system at extreme temperatures and is usually experienced once an induction kit has been fitted. Ford did try to eliminate the problem by using a revised pipe connected to the intake bellows. However, it doesn't seem to work! A good fix is the purchase of an anti - moose pipe from MEG member DavesV6. So theres another reason why you should sign up to the Mondeo Enthusiasts Group (MEG). Membership is free!
Throttle Hang
This is another annoying trait suffered by some V6 Mondeos. It becomes evident when changing gear, instead of the revs falling between gear change they stick or rise. The fix is very, very cheap and basically involves the insertion of a "drilled pipe cap" into the intake pipe. You guessed it, join the Mondeo Enthusiasts Group (MEG) for more information!
FAULTS - All variants
Air bag warning light flashes 4 times
This fault is nearly always cured by unpluging and then repluging the seat belt pretensioners located under each front seat. The movement of the seats back and forth cause a poor connection and hence the fault. This is especially true if you share your vehicle with another family member and the seat is adjusted each time they enter the vehicle. (Ford re-routed the wiring on latter Mondeo's to prevent this problem).
Water in the boot
This is normally caused by the deterioration of the rear light seal and permits rain water to enter the boot area often leaving the spare wheel well with an inch or two of water in it and results in major rear window condensation. The easiest fix is to purchase silicon sealer from your local DIY store. Remove each light, peel away the old sealer and apply the silicon sealer, then re-assemble.
Water in the passenger footwell
This normally occurs when the pollen filter gasket has seen better days. Remove the pollen filter cover (black plastic grill adjacent to the scuttle panel). Replace the pollen filter and gasket and re-assemble. (Or remove old pollen filter, use silicon sealer then re-assemble using your old pollen filter, your choice really).
Sticking exterior door handles
You may find that some of your exterior door handles stick when opened, i.e. Don't flick back when lifted. This is due to lack of use and corrosion of the inner aluminium mechanism. Usually you can lift the handle up and spray WD40 into the handle assembly by inserting the can's pipe through the handles small hinge recess in the door. You normally need to squirt loads in and then whilst the door is open work the handle back and fourth vigorously until its free. If this doesn't cure the stickiness then take the door panel off and spray the back of the handle mechanism from inside the door cavity and operate the handle back and fourth until it's free.

ABS / TC unit can fail due to water getting into it, black box behind Brake servo. Heater controls to direct the air to different locations can also fail. Lower arms can knock. Also had some of the issues mentioned above.(Moosing, Door handles).
