First thing i would be doing is pulling the fuel filter out, use a torch and inspect it very carefully, almost every time we have had a tdci fuel pump failure there has been metal filings in the filter, we normally change the pump and injectors you need to clean all the fuel lines out to.
its a mega common problem on the mondeos, jags and transits all with the ford tdci engine, done loads.
if your sure its not the pump usually the only other thing that stops them starting is a major duel mass flywheel failure as the crank senor picks up from it,

did the fuel filter at weekend when i changed the cam sensor. only because i could see it and get to it. fuel was clean coming out no swarf or filings or anything nasty looking.

It's an EGR (Exhaust gas recirculation) valve and the silver thing in the middle of the picture...
It basically recycles some of the exhaust gases to reduce NOX emissions but in doing do it collects thick oily sludge, which gums up the valve, and the inlet manifold, to the detriment of performance and fuel economy. Blanking it off (fit the blanking plate where the green mark on the EGR on the picture is) can actually improve performance and economy, and it will still pass an MoT just fine.

fair enough, will do that on saturday I guess. still waiting on them codes too, the lad said someone else did them for him and he will get the codes of him today. which would help!

Hi mate, i`m fairly local to you and i have proper diagnostics if you want me to take a look for you....
It`s not always the pump, sometimes it`s just one of the injectors pops the valve sandwich block and they wont restart.... shows up as fuel pressure low/high on diagnostics...

Not too sure to be honest....haha. Ran a diag check and checked a few other forums and it seemed to be a fairly common fault so changed it. I wanted to blank it but my mum said "i want it done right, none of you're half arsed efforts!" haha. thats the thanks you get!

I've looked all over tinternet, under the bonnets under the back seat, in the boot & in the glove compartment and still can't find the bloody EGR valve. anybody shed any light or have a pic where the critter lives? cheers

cannae find the EGR valve still. well nothing looking shiney like thing in the pic. However, charged battery, also noticed there was a wire loose on fuel pump. now car tries and turns over but just not firing. there is fuel in filter and coming from filter now. as when it first failed i checked filter and was dry in pipe from filter to engine. now i am covered in it, so that tells me pump is ok after all, right ???? tried turnin it over again and again buty battery is goosed again. is this pointing at injectors as the fault now???? cheers..

Did you ever get this sorted? Ive got same problem with 03 focus tdci.
Fuel pressure too low.
Wont start without easystart.
When its running its running rough.
How do i test it?
Is it just the solonoid on the pump gone wrong?

I have a 05 Mondeo tdci 130 and I had the man read the codes on my car and he said what came up was fuel injection pressure and fuel pump sensor malfunction I'm just wondering if the fuel pump pressure regulator is the problem because them man said that the solenoid brown and blue have gone and I phoned euro parts and they only have the pressure regulator is this the solenoids ?
