Mine was like this when I got it, I had to take the sender out of the tank clean it up and work it until it moved easily. Worked fine since.

Bit annoying to remove but I can't think of another reliable way to repair, perhaps a full tank and a spirited drive?

The worst thing about EFI is having to drop the tank every time you want to work on the pump

My plan is to cut an access hole under the rear seat with a strong cover and plenty of bolts to make sure it doesnt lose strength of the chassis. That's what they did on the mk5's I believe

Yer that's what a friend of mine did on his fiesta had a plate later cut and used rivnuts, but he didn't run rear seats

I'm worried that being metal there bases there not going to fit

With the amount of times your tank has been out mate you don't need the plate... just leave a hole!
