Make sure that the thick washer is fitted between the bolthead and the pulley, also the big belt guide washer between the pulley and the crank (belt side)
Both these must be fitted to clamp the pulley properly. If the pulley is knocking, it needs sorting out straight away.

Its on a Zetec BTW, not a cossie.
so that means there are no guide washers on the Bolt or the
pully Well its a shouldered Bolt.

ah.. ok..
same pretty much holds true though. the pulley needs to extend slightly beyond the end of the crank, and the external washer bears against the edge of the pulley to clamp it onto the crank. The external washer needs to be thick enough to ensure the bolt doesn't bottom out in the crank thread before the pulley is clamped tight.

**edit*** i just reread your post about the bolt.... now i'm not so sure - I'm working from memory of the last zetec i put together (an early one) .
