I did have a bonnet incident a while ago, though the reason for the roof replacement right now is rust. Kinda a long story, but I have bought a cage and I had to make the choice between sunroof and non-sunroof. Knowing that the roof would have to be dealt with sometime soon, I chose non-sunroof. I don't regret this decision, but I now need to sort the roof.

Check out my resto thread if you are remotely interested LOL.

like you say just rivit a plate over it for now, get it back on the road and enjoy it.
Personnaly i would go for carbon fibre like i am doing on my mini which has the same problem as yours, And i think it would look stunning on an all white ERST.

But then you have to do the pillars too and by the time I'd put a Carbon roof and pillars on it and had it painted, I might aswell just bite the bullet and have the roof chopped off and repaired with a steel donor.

My new roof should be on for National day - took about a year to source mine and have had to have a non sunroof in the end.
I understand what you mean about your car Christian. Several people can’t understand why my cars had good money after bad – but it’s done some big miles and deserves a bit of tlc and I love it so I don’t care
I’m going to see Bob on Sunday, as he’s painting my tailgate for croft
Will let you know what he thinks about how much it’s going to cost

....for reasonable money. I'm commited, but the ones I have found have been 250-300 miles from me and immaculate cars that are for sale for Ł300-Ł400. So, by the time you account for getting the car back here, it's a Ł500+ roof.

Repair it. Not that hard. Dentmasters way is good, then loads of waxoil where the sunroof frame meets the skin, as I think thats where it starts. As you say the surface rust is just that and not really an issue.

infact, my local scrappy has had a fair few mk4 escort bonus's in for a while now, at the back on top of other cars so i doubt the roof will be touched, ill be passing tomorrow, could call in if you want and see if they are any use? I wouldn't mind taking the genny and a grinder and sticking it on a pallet if need be.

my suggestion would be to take it to an old school coach builders, they could wheel up a panel to mach the contour roof to fit in the area that needs to be replace and also a doubler panel to sit underneath it, this could then br rivetted into place using solid rivets countersunk on both sides, then all you would need would be the lightest skim of filler and spraying.

at 50+ quid an hour to fabricate a roof taking around 2 days with 2 guys sounds like a good cheap way!

personally i'd look for a roof you'd end up with a nice job done relitavly quick, or get it repaired and it may last a year or 2.

he is on about making a new roof skin mate and it would take atleast that to make and fit a roof skin and you need atleast 2 people to use an englis wheel on a peice that size even a skin will take 2 to 3 days to fit and paint

Trying to get a big surface flat with a little DA buzzing away will leave low and high spots, but if you make an 18inch flexible 80grit block you can skim and flat the whole roof if need be. It's not that hard, but takes a long time. I'd repair the individual spots and leave them deliberately a little low. Modern body filler is amazing stuff.

there is one in the local scrappy, non sunroof, not a mark on it, blue, Ł40, but the bastard wont let you use a genny and grinder because of sparks so it would have to be a hacksaw
