Cosworth intercooler conversion pics (56k unfriendly)
Right I'm pleased to say I have finished converting my Fiesta RS to a cossie intercooler and I'm gonna show you how I did it 
And then you can just look at pics and admire the car
First of all I would like to say thanks to Moondust FRST. Without seeing a pic of his GRS IC pic I would never have got my idea in the first place. Cheers dude
Second my aim was to increase the cooling and IC performance by getting bigger items, but without messing up the looks of my car. I think what I have done is a good blend of looks and styling, but let me know what you all think too.

Then the design that poor Graham at GRS had to work with lol. Aint windows paint a quality app?

The finished product back from GRS. Amazing considering what I gave him to work with haha

Next I had to get my car like moondusts. The reason being when you remove the front valence I noticed on his car a small lip of metal that I quickly realised could be used to weld a shelf too. So off with my bumper and valence

Rough cut, but you can see the metal lip I was talking about

Now a quick test to see how my cossie intercooler would fit

Next fast forward a few weeks and I have had my shelf welded into place and I have spray painted it

And here is the IC and rad in place. Unfortunetly my measurements for Graham were out so I sent the stuff back to him afterwards and he sorted them all out for me

And here are the pics of the finished result of my work. Tooks months to come to this which is why I am sharing it with you. Hopefully you might get some idea's of your own from it

Rear mounted XR2i fan. Having an XR2i shell worked in my favour. The mounting wholes were already there so only an hours extra work cutting and drilling was needed to get that in place

Obviously the number plate get's in the way a bit, but I dont mind as I wanted the new IC to be stealth anyhow. I can always remove the plate for track runs anyhow.

superb welding, who did that? what company?
cost?
how come you went that route instead of keeping the Pace, or Going GRS, wouldnt the costs of been similar after all that welding?

£70 for the welding, £300 for the radiator inc P&P
I went this route because a 4x4 cossie intercooler is much better than a pace alloy IC. And I always felt the front of the fiesta engine bay was so cluttered with the pace IC overlapping the rad and the fan in the way.
With my new setup everything is so much cleaner and the effects of having a Cosworth IC can be felt straight away in power terms.
Oh and I didnt get a GRS IC because they are too big, would need to hack up my bumper AND lose the bonnet locking mechanism which would mean bonnet pins. With my design I had to do none of these and still have a rad and IC combo that is more than enough for a measily T2 turbo

Just trim your plate down,as long as the letter spacing are right,there is fuck all they can do
nice conversion mate.. been a good few RST's with it now
some having 2 cossie coolers

I used to get a load of aggro of the local plod when I had a cut down plate on my car, I used to take it to a local MOT station (for the vehicle rectification notice or whatever it`s called now) who used to say it was okay, but I was looking at the DVLA`s website about it some time ago and found:

Which says either 11mm or 13mm borders minimum depending on group
You’d probably get away with a cut down plate 9 times out of 10 though, it’s just the awkward younger coppers who seem to cause problems.

Your install is ABSOLUTE ACE!! Well done, i'm sure you're pounds ahead!!
As for your number plate crisis, buy a copy of Classic American. In the back is a place that makes American-style plates which are now (thanks to new regs) British-spec. Get one, and offset it ala' Mitsu Evo. Fully legal and sweet as fuck!
