I know of two people who have suffered pulley problems at high rpm on the zetec engine.
The tensioner on the black top is automatic so I will be looking to change this for a manual adjustment one like on the Rover turbo engine or possibly another one if anyone has an alternative solution?
I would like to use metal pulleys as I've been told the plastic ones can fail too.
The plinth on the pulley is also 25mm diameter so I will be looking to make a wider one as Ive heard of the side load on the idler snapping the bolt off.
I would prefer to buy one off the shelf, before I look at making one up.

as someone that works in a autoparts store i can tell u that the metal one workk a HELL of a lot better, if u can get to a parts store u should be able to show them what u have and then they could mach it up, the best thing about a metal pully is that all u need to fix it is a 203ff baering with here in the stats is $4.00. if u cant find it let me know and ill give it a go.
good luck

I've been to an autoparts store today but not much luck at the moment.
There a couple of alternatives but they will need extensive work to fit with alot of machining work.
I would be gratefull if you could look into it for me.
Cheers

Both pulleys are 30mm wide by 60mm diameter
From the end of each pulley to the end of the mounting platform it is 48mm
Both attached to head by M8 bolt

Yes it is the tensioner pulleys
Here is the standard set up for the Black top / ST170 engine
Diameter 60mm
Width of pulley 30mm
From outer end of pulley to mount which goes to the head 48mm

Pic of them on the head

ok thats great that u got some pics up for me to see ill look for something, we call thoes timing belt tensioners so ill see what i can come up with and let u know, can they spacer on the pullys come off, u may need to re use them.
ive seen 3 or 4 of them go to oblivion, thankfully not on my own car, but the first one i sorted totally wasted the valves as the guy kept driving it with no tension on the belt and it inevitably jumped , the second one the guy stopped str8 away when he heard it start making a racket and we got away with a new belt and tensioner after finding every single bearing as they had all gone behind the bottom pulley etc. right kerfuffle.
definately worth changing, as these were on standard engines not being given any stick.

I've found some replacement pulleys which are perfect for the job.
The mounts will need to be modified slightly to work with the Zetec M8 bolts and one of the plastic pulleys has been removed from the bearing and replaced with a custom machined metal item.
Will post pics soon.
