hi ive got a fiesta rs 91 plate standard, but everytime i run the car up and the fan kicks in the 30amp fuse in the fuse box completely melts the plastic off the fuse within seconds.ive done a full headgasket change,w pump, fan switch, temp sender, temp sensor, new fuses, rerouted the relay(new holder and relay)any ideas people its driving me mental???????
i know this is a common problem can't think how i sorted mine now
but i have now got a kenlowe fan on mine which comes with a adjustable thermostat which allowes the fan to cut in as low as 45 degrees and would solve your problem if knowone else can suggest anything else

it is a very common problem and is norm due to the green relay over heating, well it over heats due to the fan plug on the thermo switch on the thermostat housing being fulaty, people tend to pull them off with the wires and break them inside or they burn out, so i say look at the plug then check the relay and clean the pins on the relay.
may be worth also spraying wd40 in the thermo plug as well as the plug on the fan.
oh and check its not rubbing on anything making spining the fan hard and causing it to over load the wiring
