Dutch Ford Sierra RS Cosworth 4wd BIG rebuild 500+ bhp
Hi guys.
I'm from Holland and I just bought my first Sierra Cosworth about a month ago after searching for a good one for about a year. It's a white coloured 4wd from 1990.
The previous owner owned it since 1999 and changed almost everything in all that years, while keeping all the history/invoices in a big map.
Before 1999 the car was belonging to a Cosworth garage, and in the first years after it was built the car was a show car from Ford Netherlands to promote the car on shows/exhibitions. (in the history map is the 100% original vehicle registration when it was owned by Ford Netherlands)
I did found the car by accident on the website of a garage with expensive cars (Ferrari's, Audi's, Lambos). The previous owner traded his Cosworth for an other car but the garage was to stupid to realize how unique these cars are, and had really NO clue what was so special about it, and I was the first visitor.
So by the end, I bought the car for the half of my budget I wanted to spent on buying a Cosworth, and I think I just was lucky looked at how much money the previous owner spended at the car, compared to the price I bought it for.
Because I did not modified anything by myself to this car, I just put up a list from what the history in the map tells me and the parts I can see:
(I'm sure I'm forgetting parts on the engine)
ENGINE:
- Cosworth pistons
- ARP head bolts
- WRC headgasket
- Hi-pressure oilpump
- Full 3" Mongoose exhaust systeem
- 3 bar mapsensor
- Green injectors 803
- RadTech intercooler & radiator (I think)
- Full Samco hose set
- Tuning company did machine work on the engine to get more power for £ 2500,- but no details about what they did on the invoice.
SUSPENSION & BRAKES & WHEELS:
- Lowered with Koni shock absorbers
- Hi-Spec bigbrake system in the front with 310mm discs
- Goodridge braided brake hoses
- Powerflex rubbers on almost every suspension part
- Team Dynamics 17" wheels including a 17" spare wheel which is the same as the wheels fitted under the car
OTHER:
- Alarm
- Morette headlights
- Full proffesional respray a couple years ago. So NO rust anywhere on the body (happy about that)
- Constant maintaince on the body and engine by the previous owner
The car is making around 400 bhp as seen on the dyno sheet.
As I am a perfectionist I'm going to give the car a full clean on all the parts underneath and the engine bay (beside the fact that it is already clean as hell) when the weather is going to be better.
As long as the roads are sprayed with salt for the snow and ice, the car stays in front of the house.
Should be around end of February when the spring starts (can't wait)
I'm also thinking about more power in the future, but as far as I could read the drivetrain (gearbox, diff) should be upgraded first.
Some pics (didn't cleaned the car because of the weather) after the car passed MOT last week thursday.

okay finally have some time to post up my progress since I started a full rebuild on the car in February this year.
The body is getting as factory new first. Also the engine getting a full rebuild to 450 bhp during this resto.
I copied the pics from an Dutch forum and translated the text
Pics when I bought the car last year..
Getting lost of every part underneath.
The transmission tunnel was OK
This was some small surface rust, nothing bad.
Only the rear of both sills had some small rust damage. So I've cut it out and did some nice welding myself with new plates and it is looking original again!
Both seat mounts where on their way to rot. So I decided to cut them out and make complety new ones as strong as the original ones.
Cleaned the full underbody and at the places with surface rust I did some little grinding to clean metal, and then some primer with rust prevention paint.
MT75 gearbox. Needs to be cleaned and waiting for a straight cut gears soon.
A little forward. Did the full underbody with stone chip coating and started mounting parts again.
Rear diff as new.
Some more mouting. There are coming new Koni's.
In March and April parts arrived:
This one is getting as new
BD14 inlet cam
Original Ford parts. Clips. Moutings. Plates and other parts
Siemens injectors 83lbph 870cc
Complete 3 inch system. This came off the car and will be getting as new in the latest part of the resto.

Rear driveshafts completed.
Fuel pump/filter cradle as new.
Old fuel tank. Not that much rust. Going to paint it grey/silver.

Another update. Started on the brakes front and rear. Wanted them painted Brembo gold.
Needed some machine work on the front Hi-Spec ones since the top of some bolts where rounded on the inside.
Easy job for and metal worker Everything came out nicely and no damage to the caliper or m8 thread
Cleaned everything. Primer, and special paint.
Last heat-protective clear coat:
Okay. The stone chip was not clear white, but some ugly beige/yellow/orange colour as you can see in the pics.
At first I thought no worries it is just the underside of the car but I started hating it.
Managed to get the right primer and white topcoat to make it white.
Rear beam out again.
Started on the rear beam place with primer/paint.
And then the rest of the car.

Front wheelarches done
Getting started on the engine bay. Going to paint this in the body colour soon
Some electric mess since there were Morette headlights on this car
While the paint was drying I started to tear apart the engine
There is coming a brand new 200 block with 2100cc bore. JE pistons with valve pockets. Eagle rods. Full ACL bearing to have a nice basic for the rest of the engine.
Also some parts arrived by the end of June
MSD fuel pump loom
MSD fan wiring loom
MSD wasted spark full set
Some CDF racing cosmetic parts
Also bought very cheap brandnew headlights and sold the Morette's

@ RSroy. I've been the owner of the car since last year but never went to any Ford event or something. I also live in a part of the Netherlands with almost no Cosworth owners, I've never seen one before.
The previous owner owned the car for a long time but don't know if he ever visited events so it could be true that you never saw it

New update.
Below 4 pictures from the nearly completed rear beam including new brake lines etc...
Also with some new adjustable Koni's.
Front hubs getting ready for sandblasting and new paint. Also removed the old bearings as i get new ones.
Some new bumper triangle mounts on the body work as the old ones are rusty and worn out as you can see.
Managed to paint the complete engine bay yesterday. Only needs 1 more clear coat layer tommorow.

After. Not such a good picture but i'm happy with the result, I did it by hand in exactly the same colour as the body
Starting to clean some bigger parts with a hot high pressure machine @ the local carcleaning center, putted some pennies in the machine with my rain suit on and started cleaning. Only got afterwards pics. Steeringracket and front subframe.
Some sandblasted engine parts. Dynamo bracket etc..
New handbrake cable in place
Some view at the rear end with the new tank and fuel frame and hoses.
New parts. Front adjustable Koni's with some new original Ford parts
It's going well and after a few months nearly to the end of 2011 most things on the bodywork should be 100% ready and mounted, then the next step, the engine.
Next week some parts of the engine are going to see the tuner and machineshop.

New update after a while. Still waiting for some parts but everything is coming together slowly. Most parts must be received around 15th October.
New Bosch starter. Old original one was crappy with bad modified/repaired eletric connections
Magnetplugs for diff and gearbox
New stainless steel front brake hose brakes. Old ones rusted away
Engine and turbo back and fitted. Camcover is going to painted darkblue...
2.1 liter 200 block with T38 harvey turbo
New waterpump
Decided to go for Sparco bucket seats instead of repairing the original ones
Used the original seatframes as base and modified them to fit the seats nice and strong.
Front shocks completely mounted and ready for getting in the car soon
Gauge fitting plates
New 4x4 gearbox straight cut ordered from Reyland
Also together with quaife front diff LSD and big casing
Also this thick mounting plate
Gearbox ready for shipping to me..
Removed the engine loom for the enginebay and in the car last week.. New engine loom coming
Last but not least I also ordered Team Dynamics Pro Race 1.2 flat black. Think that these fit the car very well together wit the gold calipers front/back.

thanks for the replies people it really motivates me going on this way.
The reyland straight cut gearbox and front diff are received yesterday will take some pics this weekend.
Most parts I've choosen and bought by myself for the engine, but only a company builded it for me together since I don't have the right tools for special engine work..

new update with some progression..
Straight cut gearbox received.
Looks like damage on teeth on the picture but it's just the flashlight from the camera reflecting.
The original car loom in the engine bay is normally taped up from factory. I've ordered some braided sleeve in different sizes and actually every wire in the engine bay has new braided sleeve protection.
It was a horrible job to de-connect all the connectors to get the sleeve over but it was worth the job as you can see.
I also did some heat protection on the turbo side
RS500 Pro Alloy intercooler
Twin fans from Pro Alloy and the radiator is on it's way
New billet fuel rail vs old original one
Quaife ATB Front diff in a ATB thickwall frontdiff casing
My new wheels Team Dynamics Pro Race 1.2 matt black 17inch 7" wide pre fitted with the big brakes
New gauges. Watertemp is making place for AF/R gauge so it's for sale.
Modified powersteering pump with AN-6 and AN-8 fitting. The whole powersteering system from reservoir to steeringrack to cooler to reservoir is going to be in AN lines/fittings
Did some machining to make an adapter to fit in the original breathing hole so it can handle AN-12 line for the breathing.
Skimmed flywheel
In the next few weeks the gearbox can be fitted to the engine when the flywheel and clutch are fitted. Then the complete engine is going to be mounted into the car from the underside.
I've also choosen to go for Vi-Pec management together with LS1 coils/leads

Long time ago since the last update, but also alot happened.
Main thing was that a Dutch cosworth company screwed up my whole engine and head and it needed to be done again. Also everything was loose and it was a good thing that I've checked these things
It ended up that the bottom-end that was build was a very bad experiment of a stroker engine. Nothing was suitable to eachother.
At that moment (Jan 2012) I decided that I want a good engine with good 500+ bhp power.
I sold as many engine parts that were in new condition from the engine that was screwed, from T38 turbo to headbolts and everything in between to give an example.
Also for the wheels, brakes and stuff I decided to make a big change. I started to dislike the flattblack Team Dynamics wheels together with the Hi-Spec brakes + the fact that the wheels were delivered with the wrong offset I'm not a fan of big spacers the company sended me for free so I ended up selling the brakes and wheels.
Last weekend I picked up everyevery part from the UK after a long trip from The Netherlands so I can start the building, finally
Martin from Reyland has all done these parts for me the trip to them was really worth it
Below is the final list of mainparts that will be on the car
Engine:
- 200 EECIV block
- EECIV oil spray jets
- 6 longstuds
- Forged Cosworth pistons
- 4 layer WRC headgasket
- Ported head 26mm inlet 25mm exhaust (still needs to be done)
- GTX3071 turbo external wastegate
- Complete external wastegate conversion
- Tial 44mm V band wastegate
- Pro Alloy RS500 intercooler 3" 76mm pipes
- Pro Alloy radiator + fan kit
Transmission:
- Quaife thickwallcasing 4wd frontdiff with Quaife ATB LSD diff fitted
- Quaife ATB LSD 4wd reardiff
- Straight cut gearbox
- 4wd Hydraulic clutch conversion
- AP 6 paddle clutchplate with heavy duty clutch cover
Wheels:
- 8x18 ET35 Compomotive 6 spoke Anthracite new style
- 225/35/18" tyres
Brakes:
- Front AP 6 pot 362mm brake kit
- Rear AP 4 pot 330 brake kit
- Handbrake conversion
Suspension:
- Front & Rear Koni's
- Adjustable TCA's
I started fitting the hydraulic clutch first because now I still have space to fit it without a problem.
This should be done by tommorow, then I can fit the new diff since I took the old one out already.
After that I can start building things around the bottom end (gearbox, subframe....) My plan is to put the whole engine and transmission under the car and then lower the car onto it

Main thing was that a Dutch cosworth company screwed up my whole engine and head and it needed to be done again. Also everything was loose and it was a good thing that I've checked these things
It ended up that the bottom-end that was build was a very bad experiment of a stroker engine. Nothing was suitable to eachother.
At that moment (Jan 2012) I decided that I want a good engine with good 500+ bhp power.
I sold as many engine parts that were in new condition from the engine that was screwed, from T38 turbo to headbolts and everything in between to give an example.
Also for the wheels, brakes and stuff I decided to make a big change. I started to dislike the flattblack Team Dynamics wheels together with the Hi-Spec brakes + the fact that the wheels were delivered with the wrong offset I'm not a fan of big spacers the company sended me for free so I ended up selling the brakes and wheels.
Last weekend I picked up everyevery part from the UK after a long trip from The Netherlands so I can start the building, finally
Martin from Reyland has all done these parts for me the trip to them was really worth it
Below is the final list of mainparts that will be on the car
Engine:
- 200 EECIV block
- EECIV oil spray jets

I started fitting the hydraulic clutch first because now I still have space to fit it without a problem.
This should be done by tommorow, then I can fit the new diff since I took the old one out already.
After that I can start building things around the bottom end (gearbox, subframe....) My plan is to put the whole engine and transmission under the car and then lower the car onto it
