I ground down the remaining metal left behind the front panel to give extra clearance for the i/c & rad. It freed up another 40mm but still not enough. The i/c & rad fits but I am another 40mm short of having space for the pulling even if using electric and milling the pulley down to just 2 slots.
I really dont want to go down the standard 4x4 Cossie i/c route as I would obviously sacrifce 40+bhp. Worse case I will need to chop some of the bottom edge from the front panel and move the i/c & rad forward yet, however this will somewhat ruin the clean original look of the front end.
Decisions decisions!

Hi guys,
Had to do a little more cutting to the front panel to get the I/C under the slam panel thus freeing up valuable space between the front pulley and radiator.
I really didnt want to cut the lower front panel, however I'd rather the power advantages of the 60mm core.
I still only have around 5mm space between the pulley and rads so the the electric steering column is defo on the cards...i.e milling down the front pulley removing the power steering belt groove, this will give me an extra 10-15mm. I'll be using uprated engine mounts so I'm not expecting too much movement!

Managed to find a few hours this weekend! Got the servo and pedal box in.
I bought a manual steering rack off a K plate Saph however when I removed my power steering rack the mounting points are a good 20mm wider apart therefore I can't fit the manual rack! I didnt think they would be different. Gutted! I was planning to use a standard rack with a Corsa powered column.....anyone know what manual rack will fit? Im using a 4x4 Saph crossmember.

Yeah my block needed a rebore so I dropped off the front pulley to be milled down at the sametime, also getting bottomend balanced and lightened. I wasn't willing to comprimise and change my pro alloy i/c. I should get the block etc back this week in the meantime I have been running brake pipes & doing some wiring for the lights etc. Shes coming on......slowly but surely!

Had her rolled out yesterday and did a bit of wiring to the lights. I need to make up a bracket for the Corsa steering column to attach to the dash.
Graham C - I dont suppose you could make one up and flog me it??

Been rebuilding the engine. 0.5 overbore, balanced crank and lightened flywheel. Just waiting for the new oil pump to arrive so I can complete the build. One of the cam follower stud thread stripped also when rebuilding the head so will need to get it retapped. How easy is it to retap yourself???

Hi Graham, yeah got a bracket sorted cheers! Just need to a battery to test the column. I bought a boss kit for a Momo steering wheel I had lying around but the Corsa boos kit would fit the column. What year is was the steering column from mate?

Got rid of my 530d M Sport last week. The bitch was depreciating quicker than the Titanic! Dropped from £20k Sept 2008 to just £13k Dec 2009! Ouch!! Plus is was a complete disaster in the snow!
