r1 carbs will work with a zetec mate, dont know bout r6's, let me know how much space uve got and ill have a measure up for you

you can have a manifold made to suit mate as long as uve got enough clearance, its reasonably tight at the back of my bay, it is possible to run without filters (slightly dangerous though)

why do you 'need' 40mm? dont be tempted to compare them with carbs, 38mm throttle bodies will flow more than 40mm DCOEs. 40mm carbs normally choke down to 32-34mm and theyve got venturis in the airflow awell!

First thing I'd advise is a change to a 2.0L engine!
I have a standard 2.0L escort, and another escort with a mad 1.8 zetec lump with 40mm weber throttle bodies!
1.8 is now 165bhp, and pulls very hard even past 6,500rpm, but it's exactly the same on the road as the 2.0 as it has less torque.
Still, lot of fun whatever you chose! All the best
