Are the connections on the fuel filter 100% secure? It's easy for them to look correct, but not be seated properly. Bit of a long shot, as I'm sure you've checked - but worth a go. I take it there are no fault codes now?

What did you recode it with? Have you checked since to make sure the codes are stored properly? It can be quite difficult to get the codes to 'stick' after a recode, especially if it was flagging up an injector related fault code before you replaced them. It will still start and run with incorrect codes - just not very well.

I tell you those fuel lines are extremely secure they are connected up tighter than something thats really tight



Car seems to be going well now and starts without any hesitation

Was still getting plooms of smoke and hesitation on acceleration so I removed the egr valve today, It wasnt really that bad with crud but was seized slightly open so cleaned it all up and made a blanking plate out of some thin tin, I thought it was already blanked but was wrong about that, tomorrow ill get something a bit thicker and make another blank and fit that rather than the thin bit of tin off the bottom of a pringles tube.

Dear all,
as spromised: I checked the diesel again after few honderd KM's after the new fuel filter was installed. The substance was bright clear and free of any substances, just as you would poor some diesel right from the petrol station in a glass.
SO far I have not yet driven in the circumstances that mostly caused the engine to go in low power and finally stop working.
Will in one of the nest weekends try to drive it the same way as when the problems always occured and report back. Maybe the distance of 200 km was a bit too short to say anything definite yet. Well cross fingers that my test drive trying to evoke the fault will show good and no fault will be detected.

Since replacing the injectors and blanking the egr the car goes brilliantly.

I have noticed that whilst the car is free coasting out of gear the idle rpm is about 50 to 100 rpm higher than when its stopped, the engine idle is perfectly smooth, as soon as the car stops rolling or doesnt detect any signal from the speedo sensor the engine is slower, so as soon as the ecu registers movement of the car the engine idle is a tad higher.

I have tried this several times today and at different times and its the same every time ... wots all that about then ??

Post Nightmare on Mondy street

I have had a nightmare with my grumpy Mondy, but wanted to share my experience in the hope of helping others.

Hint Number one before you do anything else check your fuel line for air leaks by using a clear 8mm plastic tube from filter to pump read on to find out why and my story.

The other week it just cut out. No warning lights no error codes! Restarted cut out within 10 secs and this was the pattern for the day restart cut out. Ended up getting Towed 50 miles back home.

I started with the usual changed the Fuel filter. The car then seemed to work perfectly for one day never missed a beat. The next day went shopping with the wife and the car cut out in the busiest traffic in Town and would not run.

After a lot of swearing and arguing I Managed to limp it round the corner and got it to a so called "injection centre" they had the car for the afternoon, they said it needed two injectors, but also may need a fuel pump etc etc. £1800 to 2K!!! Time to call the scrap man!!

I ordered two recon injectors £98 + VAT from Diesel Bobs based near Preston. Just search on google, they do proper injector restore and are Delphi specialist.

Everyone says these injectors are easy to get out, trust me it can be tough, they were the original injectors having done 120,000 miles, so changing them was a bit of a scary mare for me never done it before, Injector one was seized up and was an absolute bar steward to remove. When I got it out the bottom "Nozzle" part stayed in the engine, I S*** myself!

I have a friendly mechanic up the road who lent me a slide hammer kit, however none of the extractor ends fitted the bit left in. After a fair amount of sleep loss and head scratching I Knew I needed get the top part of the injector back in somehow.

Here is a trick if this happens to you, the outer part of the injector is supposed to spin freely around the inner part, mine didn't hence the separation issue, I tried wd40, carb cleaner etc to free it up to no avail. I then decided to try boiling the injector in a pan of water and mild soap liquid. I left hard boiling for 5 mins and all this black stuff started seeping out. I pulled it out while hot and using self -grips and a large adjustable tried turning the inner against the outer, it moved, stiff but it moved so I worked it some more and then back on the heat, I kept repeating this for half hour, the water went black, then got some Carb cleaner and sprayed it with that, Finally the injector span freely.

I could then VERY carefully screw the injector body back into the lower part while keeping the out thread disengaged by screwing it counter clockwise. I then attached the slide hammer to the injector, 3 small taps later WOO HOOOOO happy dance it was out. Ironically the second injector fell out with no problems!

Cleaned for an hour so the injector holes were spotless, with airline blew out injector pipes and pressure rail, primed Pressure rail, Replaced injectors, primed fuel filter and filter to pump fuel line, and bled the injector fuel pipes, Reprogrammed using F-Super, then with trepidation started car following Diesel Bobs advice straight up to 3500 RPM for 3 mins.

The car started straight away happy smile after four minutes was ticking over like a dream. Another minute ticking over the car CUT OUT!!! After a certain amount of cranking it restarted lasted 30 secs then cut out. After all that the problem was still there. At the same time it cut out I could hear and feel an alarming groaning noise through the fuel filter. Pumps Fooked I thought.

No errors reported by ECU. I persisted though, changed both Cam and Crank sensor disconnected checked cleaned every connection I could find, EGR was blanked 10 months ago so not that. Came back in morning restarted car ran perfect for 6 mins then CUT OUT Again!! Growling noise through filter!! I was ready to throw the towel in 3 days and £400 I had spent on this and it was still Fooked.

Then on another forum I found a TDCI Diagnosis sheet and it said to connect a clear pipe from Filter to pump to check for air in fuel lines. With nothing to lose I got some 8mm clear pipe took off the pump to filter pipe, easy to remove, and replaced with clear pipe. Started the car at first there where a fair few air bubbles, but eventually it settled down to almost none. Ford claim you get a few as the Fuel filter does have a breathing hole. I left it running and it kept going 10 minutes, 15 minutes, 20 minute, HAPPY TEARS! hardly any air in the fuel. When you rev it there is a fair amount of air, but I think this is normal? With the clear pipe attached I drove it up and down our street worked ok no cut outs etc, good power.

So after all that it looks like the pipe from filter to Pump was letting too much Air in causing fuel starvation. I then decided to retro fit some Rubber 7.6mm hi-pressure injector fuel line from filter to pump with clips, as the clear pipe would not survive for long. So far the car has worked great 30 miles later.

I did get a couple of limp modes/cut outs, which related to the injectors so I reprogrammed as recommended by Diesel Bob and the car so far is great, and no more “Mr Ratly”

It looks like all I needed to get it going again in the first place was a £9 fuel pipe and two clips! (it still needed the injectors, but wasn't the reason for the breakdown)

I also cut open the old fuel filter, checked for metal bits etc and it was spotless so pump I am glad to say is OK Phew.

I will update you on how we get on going forward.
