Default 1988 Sapphire Cosworth 2wd - ground-up build

After achieving a life goal in May by going around the nurburgring I had to tick another goal off the list, a saph coz. Ive been away from fords for the last 6 years but i'm well and truly loving them again.

I have bought a bare Cosworth shell and a 1.8LX with cosworth engine and box so I have a good starting point.

These are the pictures of the shell when I bought it






































Shook hands with the seller and arranged to come back with a trailer and collect it.



This is the 1.8LX - very tidy compared to the coz shell to be honest











I put some lattices on it and drove it round for a few weeks like this, I fell in love with it if i'm honest. It had a 3.9 ratio LSD which was real fun lol

Nice final night in the saph before the strip down....









Engine out











T5 box off and down to Devon for a rebuild








Meanwhile - we had the cos back at my mate's (Ash) Unit. We gave it a good inspection and there was much hidden rust. Luckily another friend had a roll-over jig sitting around so with a few modifications we were ready to start attacking it.

Ash got to work on the welding and over the past couple of weeks 50% of it is complete, we are hoping it the welding will be done and the underneath stone-chipped by the end of July.




























































































































sorry pictures were not in order, a lot has gone on the past few weeks, will keep this up to date as we move forward.

Few parts have been ordered and some here already;








































all underneath parts have gone off this morning to be blasted and powder coated

The Sierra LX was a good sleeper. I bet you had fun in that. Nice to see a saff getting saved. Keep up the good work.

Great Project mate ... what a sleeper that black saph looked ! could of caught a few people out with that i bet

Looking good that is mate, im doing exactly the same thing at the moment. These sierra all seem to go in the same places!

Could you tell me what seam sealer your using, as i have now tried two types and they both crack really badly, and its very frustrating!!

U-POL mate, same with the etch primer and the stonechip I have ordered. Ash recomended this make and it is my first full build do first time I have personally used it

Thanks for all the comments guys, cracked on with the black one last night, stripping the dash out and getting a couple of doors off. Hopefully break the back of it tonight.

If anyone interested in the shell please let me know, it is clean as a whistle, if not I will be cutting the tunnel and turrets out for a future project.

Few bits done last night.....





Diff turned up, all seems well, will get this cleaned & painted in the next few days





Drivers side doors down to Ash's to put on to the coz shell just to make sure everything is as it should be before the sill gets welded on





Then it was back up to the garage - rear seats, parcel shelf, roof liner and sunroof out of the black one











and a new Cosworth fan turned up to lend a hand!!


powder coated parts will be back with me tomorrow, just waiting for the bushes to turn up and then I can start building the front and rear sections

Looks like a cool build and il be watching, love a saph!!!

Only thing i will say is, you will either need to strip or renew them hub flanges as powdercoat will make the disk not sit true! That face needs to be flat as can be!!!

Don't worry mate this will be done before hand, fair way off putting them on the car at the moment anyway

Make sure you buy GGR bushes for the rear trailling arms

Nearly there now with stripping the black one. Tank, boot lid, pull the loom out and pull any clips etc out of the body

New steering rack turned up today. Hopefully get the black one gone just after the weekend, clear the garage out, paint the floor and get some organisation in there then we can start the engine strip down

Looms aren't too bad once you get going mate, just get it all spread out and familiarise yourself with it all again when it's time to put in the other shell. You will find it will only go where it want to if that makes sense?

It all starts with the fusebox though, (IIRC) everything goes in the fuse box hole then engine loom goes back into engine bay at N/S, everything else will make sense.

Nice project, shame about the lx but hey!

Cheers mate, yeah i'm hoping it won't be too bad. Ash should finish the welding this week then we can start prepping for paint.

LX shell is still here at the minute, transportation problems stopped a guy off here coming to collect it Saturday but I have just been offered good money for one of the wings so the two wings will be coming off and maybe the tunnel and turrets yet.

not updated in a while.... mainly because this has distracted me...............













But the black shell is now gone, I will be clearing out the garage and painting the floor as the welding continues.... next up will be the engine strip-down

I was thinking exactly the same thing, it looked awesome as a sleeper. i'm betting a few boy racers have had a shock away from the lights.

ive just stumbled accross this thread by accident, saw a picture of my mates old car on google (black lx) when i was searching for something, it looks like your doing it properly, im going to keep an eye on this build

btw im the lad who from stoke who came for the bonnet and 3.92 lsd from the black one

Been a long while since any work went on, but over the last few weeks the welding has been completed other than one arch, it has been stone-chipped and it's nearly ready to roll. The garage I used to build my golf was leaking and I really did not want to be completing the Saph there so me and a friend have decided to go in on a unit that came up. Will be a nice place to complete the build.





















Hoping that this will progress quicker now as it has been a year now
