Interesting project mate. I'm doing the exact same.. The amount of things I've run into that I wasn't expecting is unreal lol...
I'm at the final stages now, just about to buy management and fit the boost pipes!

Will have to get a few photos up!

Focus RS injectors

Focus RS log Manifold and Turbo/Actuator
MumbyDevelopments Boost controller
2.75" SS decat
Focus RS Exhaust system
Innovate LC-1 WB sensor
MS2 ECU
88° thermostat
GRP A cone Filter (maybe)
ToyoSports 600x150x7mm IC with 2.5" piping
Battery tray to Airfilter relocation
D1 spec catch tank
Vibratechnics stabilizer mount
mtx75 box
FRS Clutch Kit
ST170 front brake conversion, Drilled and Grooved discs all round
JOM coilies
Oil Prsr, tempr and Boost gauges
then all the obvious stuff like new seals, gaskets, head bolts, bushes, arms, rod ends all round

Problems i ran into were the cold outlet of turbo fouling the fan cowling (sawed away the cowling to fix)
The plastic water splitter pipe that attaches to the slam panel fouls the boost hose, so had to saw off the lugs, tuck it above the fan cowling and secure it to rad with cable ties, then extend the bottom hose so that it could reach it's new location.
I used a mondeo head so note that the coolant sensor is not in the back of the head like the focus.
I used a FRS crankcase - so you have to block the hole for the oil seperator return with the bolt that goes through your intermediate driveshaft bearing bracket (bit of PTFE too!)
Oh and different driveshaft brackets between the 1.8/2.0 Focus..
Theres other things but i just can't think of them at the minute! Give me a shout if you have any questions!

Oh and if you buy a FRS clutch to use, the pressure plate bolts are longer so make sure you get those. I was lucky i had some lying around!

Got the pistons, conrods and crank all put back together today, bought a sump with a -AN10 fitting for a oil return today

Its just a standard head, reading up everyone says they are good enough for the power i want, only bought a new one because i needed new lifters but they where gonna cost Ł260 and the new head only cost Ł300. I have some focus rs front hubs and just bought some focus rs brembos yesterday, will post picture up when they arrive

Are you having focus RS front wings too? I'm just thinking the rs hub setup will increase the width of your track.. Might have pokey wheels out the arches!

Looks hood so far. Wish the influx of cheap forged rods came along when I was building my bottom end. So gutted! Do they look quality on close inspection those Williams rods?

Yeah the rods look really good and only found good reviews, really happy with them.
I'm not sure about front wings yet, will see if it widens the track first!

He buys zetec crate engines and strips them, the head bolts have already been stretched, and every other set of heat bolts I've had over the last 10 years has come in a proper packet, not a ziplock bag.

Why would i make it up? I was in conversation with them before about buying some parts, and as soon as i asked them to confirm that the bolts were brand new and not removed from the engines they strip for parts they wouldn't reply any more, make of that what you wish!

Try and find somewhere else selling genuine ford head bolts for Ł15

Im not suggesting your making it up, it is logical when you think about it. Haynes manual says the headbolts can be re used upto 3 times so not so bad, if I had known I would probably have not purchased them, too late now so I aint gonna worry.

I'm not saying you have made it up at all, just they have no signs of being fitted and don't look stretched!
I have just emailed the guy asking if they are brand new as stated in the description, so lets see what he has to say lol
Thanks for the heads up tho mate, don't fancy blowing a head gasket due to crap bolts!

Yeh still 1.6 needs a new engine soon 164k miles and a bit smokey now. Diff was bout Ł650 and the gear kit still waitin on have got price yet but probably bout Ł1500

+1 on this. That's what Haynes says... I just checked my head bolts which I bought for 9 quid in 2013 .. Turns out to be from the same guy :/ oh well.. They're in now!

Got a reply from him today telling me they are indeed from a create engine, told him i wasnt happy as they have been stretched and not new as described!
He hasnt offered a refund yet....
Needed to crack on today so went down to my local ford and bought some more!

Head gasket turnt up today so got a little done....

Then started to have a mock up with turbo and inlet. Still waiting on my bottom end gasket set.
Had to turn the compressor housing round on the turbo, went and got different bolts with allen key heads to fit the inlet, also fitted my 440cc injectors

yeah its slightly thicker then standard, its a victor reiz FRS 3 layer

Hi there,

I'm new to the forum although I have read many threads on here and my mate has a nice Cossie.

Im trying to do a Zetec Turbo for my Lotus 7 Replica as I have run a blacktop on ITB's last year with a megasquirt ECU. Im in Fleet and was wondering where you have had your engine work done. I have tried Roe Engineering in Fleet but they arent really interested in anything other than standard machining so as son as I mentioned forges this and shot penned that he shut off lol.

I will be following this build thats for sure.

You'd normally get more it parts but then you gotta possibly pack and post hundreds of bits n bobs. Easier to sell as 1, depends on how much aggro you can take.
Shame if you do get rid cos this looks pretty cool. Would love to drop that in my escort but couldnt afford too

I know, really don't wanna give up as its pretty much done! (Engines in and runs, just needs aux belt and intercooler)
I just know I've spent about 5k and if I finish it, it's still not gonna fetch anywhere near that price due to the prices of a genuine focus RS getting so cheap now days!
I've had about 15 pm already asking for parts!
I'm gonna try hold out a little while longer and see if my money issues can be sorted another way, if not then I really have no choice!
