The only way to get a noticeable power increase from the 1.6 zetec is to either turbo/supercharge it or add nitrous oxide. The head doesn't flow much air at atmospheric and it's not really worth spending the money on as it's much cheaper to get more power by transplanting a 1.8 or 2.0 engine in.

A cheap way is to keep an eye out for Mondeo throttle body on Ebay. The throttle body must come from a 2.0 silver top. I think the 1.6 throttle body is 46mm and the 2.0 is 52mm thus letting in a load more air. Also Pipercross make an induction kit for the 1.6 Zetec. With the 2.0 throttle body and an induction kit should see at least 5 more horses. Induction kit Ł70, throttle body....Ł20-30 off Ebay.

The 1.6 silver top Zetec is completely untunable. Take it out and chuck a 1.8 or better still a 2litre silvertop in.
