Default XS power RS 500 style intercooler

hello, can any body help i have just started to fit one of these intercooler,s to my big turbo escos and have come accross a problem with it fitted up one of the outlets (the one from the turbo) seems to be very low it actually points towards the alternator pulley and i can not get a hose on it. i have seen on e bay that the rs500 has a bracket to lower the alternator, do i have to fit one of these? and will it fit the escos? or is it a matter of cutting and re welding the 76mm inlet at a better position, the cooler is up as far as it can go to the slam panel and looks OK from the front, the rad then fits back on ok but the inlet is in the wrong position, i am in a bit of a pickle, any help please.

there is a default of XS Power I/C and cheaps one sold on ebay !!!

sounds like its a copy of the rs500 one,and not actually made for the esc cos,prob easier to cut off inlet,turn it round 180 degrees and reweld it

I dont know where it came from, i got it off a freind here in OZ he got it for his sapphire cosworth and said it didnt fit that, so i thought it was for the escort, no worries, i will(as you said) cut off the the inlet and turn it round. I have to get hoses made up for it any way because the inlet/outlet diameters are 76mm they are bigger than standard. cheers

not with me i will try and put some up tomorrow i have a pic of the inter cooler but not on the car, the pipe i am having trouble with is the one on the right in the pics,



this is all i have for the moment.

If it is one of the intercoolers made in China, be careful, as I have seen tests on a Subaru, where a cheap DOUBLE capacity item performed WORSE than the standard item, due to the poor quality of the cores .

You might want to check this out....

I got the inlet cut off and re welded on it now fits ok all i need to get now are silicon pipes made up to fit.I might take the car to the guy who welded the cooler and get him to make me some 3 inch dimeter aluminium pipes to fit the car and just get short silicon joiners. it probably will be quicker and easier than ordering silicon hoses from the UK that may, or may not fit .

This one came from xs power in the USA, my mate got it for his sapphire cossie but it did not fit so i had it cheep and modified it to fit, much easier and cheeper than trying to get one from the UK. I will have to see how it goes performance wise, here in OZ its so hot anything is better than the small cooler on a 40 degree summers day.

That's bollocks, see my post above . The cores can be that bad that it performs WORSE than standard. You need to measure the temps....

cooler in place.


made up some silicon adapter hoses just needs the boost control pipes sorted now. and a test run, then measure the temps.

yes i have, it was not working when i got it, i had a freind to re gas it to test it and it worked fine but then stopped so it needed fixing, it was cheeper to put on a 500 cooler and maybe fix it later, or not i will see how it goes with the cooler on if it is better i will not re install it, anyway i saw a post on here somewhere with a rear end pic of your car. a freind of mine here in OZ has just come back from the UK and he is importing an escort cosworth i am going to keep in touch with him and see how he does when trying to register it. it may help me in the long term.

Agree with Mike! I fear this is of so low quality it might not be an upgrade at all.. I`v sadly had to help fit one to a sapphire once, and we had the same problems making it fit.

will the aircon rad still fit with the RS500 intercooler? I was told it's either one or the other
so you like my back side?

I think it came from the USA, it may be one that fits the merkir sierras. I dont know for sure i got it second hand never been used, just my thoughts. however it is on now and i will have to try it out and see how it performs, if its shit i will take it back off again no dramas. its all part of cosworth ownership, (once upon a time in a land far far away.)

no the air con rad wont fit as well, even if it did because it is right in front of the cooler it would put out more heat and so reduce the effectiveness of the cooler, the only way you may be able to do it is if you put a smaller air con rad off to the side of the intercooler i am going to see if this is possible, i have looked in air con books here in OZ and the smallest a/c rad i can find is 10 inches square so it may fit somewhere up the front or on the side with a big electric fan on it. I am sure that in a country of this size with as many air conditioned cars as it has there has to be a way of doing something, i will give it to an air con guru.
